Compared with the Apollo spacecraft that sent humans to the moon, the average computing power of the new car is stronger. This power comes from control modules, sensors, and other components connected together—and these links require connectors that can withstand vibration, moisture, and other hazards without failing. GM's Weather Pak connector is probably the most familiar, but there are other types of connectors available. One of them is the Deutsch connector. You will find connectors on motorcycles, heavy trucks, and construction and agricultural equipment. Because of their vibration and weather resistance, they are also very popular in racing and off-road.

The Deutsch connector consists of male (pin) and female (socket) terminals (contacts in German) and a shell with half of the male (socket) and half of the female (plug). The connector you most often encounter is the DT series. There are two types of DT contacts-stamped/formed (open barrel) and solid (closed barrel). The contacts are interchangeable within the connector.

There are five common connector termination sizes: 4, 8, 12, 16, and 20. Regardless of the wire gauge, these dimensions are the same. The only deviation of the connector is the wire gauge. DTM connector is suitable for 16-18 gauge line, and DTP connector is suitable for 14-16 gauge line.

DT connectors are a good choice for custom wiring harnesses. They can be assembled and disassembled 100 times without reducing the electrical signal, and correctly wired and paired connections can be immersed in up to three feet of water without damage. You can also install more contacts in a single connector than in GM Weather Pak. This reduces the number of connectors required in the wiring harness-fewer connectors means higher reliability.

Deutsch DT connectors are available from multiple sources. For example, Summit Racing Equipment offers its own Deutsch connector kit, which contains a series of stamped/formed contacts and housings; you can get one with or without crimping tools. Summit Racing also carries a terminal and case bag.

Deutsch connector tool stamping/forming terminals requires crimping with open pliers. The author used an MSD ratchet wire crimping tool and a set of MSD Deutsch connector jaw dies. After installing the terminal or pin (the open end of the terminal is facing upwards), insert a stripped wire into the pin, close the handle of the tool, and the wire/terminal combination is crimped.

Another option is S&G Tool's pliers, designed to crimp Deutsch and Weather Pak terminals. It does not have an internal ratchet mechanism, but the price from Summit Racing is slightly less than $28.

Deutsch connectors with solid contacts require tools manufactured by Techflex and S&G Tool. Simply insert the solid contact into the tool, slide in a stripped wire of the appropriate size, and then close the handle for crimping.

Assembling the Deutsch connector The key to assembling the Deutsch connector is to remember that the male contacts fit the socket part of the connector and the female contacts fit the plug part. To install the male contact, pass the wire through the orange silicone seal and push it into the back of the housing until you hear (or feel) a click or click. If you pull the wire, it should fit snugly. Use needle-nose pliers to insert the green wedge lock under the contact with the flat part facing down. Use a small flat-head screwdriver to push the wedge lock into place; it forces the contacts up into a set of grooves on the top of the housing.

The female contacts are installed in the connector in the same way as the male contacts. The difference is the wedge lock-you slide the orange lock into the groove and snap it into place by hand.

Disassembling the Deutsch connector As long as you have the right tools, you can easily remove the male half of the Deutsch DT connector. Tools manufactured by Lisle and S&G Tools have extractors suitable for wires of different specifications. Choose the extractor for the wire you have and plug it in from the back (wire side) of the socket. Push the extractor forward and you will feel the wedge lock release. The wire can then be removed.

Remove the female connector by inserting a small flat-head screwdriver into one side of the assembly and twisting it to eject the wedge lock. There are two labels inside the housing. Depress them with a screwdriver and pull the back of the wire/contact assembly to loosen it.

Deutsch connectors are not difficult to use; provide safe, weatherproof electrical connections; and do not require expensive tools to assemble. Think of them as another tool in the electrical system toolbox.
